The Report Definition appears to stop at 500 characters.  Yet, if my last value takes the report over 500 characters it is still picked up if the report is sent to Excel.  I have a report that was already at 684, but when I added 3 more characters to it I would get the message:
"Width of report exceeds width of stationery or Printer.  To continue may result in more than one page being used to display information horizontally".

The data was fine, its just the user who doesn't want to see this message.  Any suggestions?

As the error message states, it has to do with your stationery width.  We have one set up for 999 columns and 999 lines for exports.

Even when I rolled the project back using PRC the problem persisted in my development area.  I had to manually copy (DICT filename reportname) from live to development before the problem was eliminated.  I visually compared the before and after of this item and did not see anything that changed.  Very strange.
